The whole process begins with a huge and round piece of steel which contains a certain amount of carbon to make that much stronger.
Using an automated band-saw the metal rod is cut exactly to the size required to make the gear and the piece is called a gear blank. According to the thickness of the rod, this might take some time to be completed. After that, the gear blank is mounted on a computer controlled lathe. Then with the help of the lathe`s tools, the gear gets its basic shape. This process is also very satisfying to watch!
In order to avoid overheating, the gear blank is being constantly soaked with oil. Then when the jumbo drill is used to cut the inside of the gear, a white coolant is being sprayed to prevent overheating. And the last tool in the lathe carves a groove on the front of the blank. And this final bit of metal removal lessens the gear weight.
After that, the gear goes inside a computer controlled mill. This tool is used to drill holes in which the lubrication will flow then the gear is operating. They are also used to lighten its weight. When the blank comes out of the mill, they stamp it with the company name and part number.
Next, the gear teeth are made. A machine called the gear shaper carves in the inner teeth. It is made from titanium and carving them is easy. The tooth number and size vary from gear to gear so for each one the company has to fit the gear shaper with a specially designed cutter. The machine used to cut the outer teeth is called a gear hover and it turns against it as it cuts.
